Exposed junctions have the best thermal response but is unprotected. Grounded junctions offer the next best thermal response and the junction is fully protected. Ungrounded junctions feature slightly lower thermal response than the grounded type, but are protected and also electrically isolate the junction from the sensor sheath. Grounded and ungrounded junctions of tube style sensors can be provided with shaped tip configurations to enhance response. The drawing below illustrates the standard junction styles as they appear on tube type general purpose sensors. The junctions of other general purpose sensors are also available in the basic three types but will differ in appearance depending on sensor construction. General Purpose Sensor Insulation Materials The majority of general purpose sensors utilize the thermal and electrical properties of the wire insulation to isolate the sensor elements from the mechanical portion of the sensor. For this reason it is necessary to select the wire on the basis of sensor application temperature. If you have special requirements requiring the use of extension wire rated at temperatures below the sensor exposure temperature, contact our engineering department for design recommendations. Drawn cable sensor constructions combine precision fabrication techniques with premium quality mineral insulated cable and feature rugged construction in a particularly compact size. The standard construction consists of an appropriate pair of elements embedded in compacted ceramic and encased in an appropriate tubular sheath. These elements are welded to form a thermocouple junction or attached to RTD sensor elements. A wide variety of standard and custom fittings can be added to the sensor to simplify installation and application. The lead end of the cable is typically equipped with connectors or leads to accommodate connection to control system wiring. 1 Durable Drawn Cable Construction. Ceramic insulated sensor elements are sheathed in high temperature alloy tubing and drawn to final dimensions. The resulting sheathed cable construction protects the internal elements from oxidation and corrosion as well as providing protection from mechanical abuse. The high strength cable construction can be readily formed into most desired configurations with no damage to the sheath or elements. The cable in its' standard, dead soft, bright annealed condition can be formed around a mandrel with a minimum diameter equal to two times the cable diameter. 2 Corrosion Resistant Alloy Sheath. Common sheath materials include 304, 310, 316 series stainless steels and Alloy 600. Other high temperature and corrosion resistant sheath materials are also available. The mineral insulated, cable style thermocouple can be manufactured with a sheath of virtually any malleable alloy. 3 High Quality Thermocouple Alloys. Available sensor calibrations include a full selection of common base metal alloys including type J, K, E and T. Noble metal sensor alloys such as type R and S are also available. 4 Precision Welded Sensor Junctions. Available junctions include grounded, ungrounded and exposed ungrounded styles. Special welding techniques allow precise control of welded tip dimension and allows subsequent shaping of the tip when required. 5 Compact Sensor Configuration. A wide range of cable sensor sizes with diameters of .020 to .250 inches permits simple installation into restricted access areas of an application. Single and multiple element thermocouple configurations are readily manufactured. 6 Superior Lead Systems. All lead style cable thermocouples feature precision welded element to lead connections. These connections are housed in a protective metal transition fitting filled with an electrical grade potting compound. A full selection of lead styles and lead restraints provide additional abuse resistance when required. A wide variety of connectors, spade lugs and other termination devices are also available. 5 6 4 3 2 1 "TRUTEMP" MINERAL INSULATED CABLE SENSORS 3-20 Welding Attachment Procedures The cable portion of a sensor assembly can be welded or brazed to the application provided that care is taken to avoid melting through the sheath. In cases where the cable is .040 or smaller in diameter we recommend the use of a weld sleeve. This sleeve can be factory installed and would consist of a .010 to .015 wall tube swaged into place on the cable. Metal Sheathed Cable Sensor Specifications And Application Data Cable Sheath Materials Duratherm mineral insulated cable can be fabricated with a sheath consisting of virtually any malleable metal. All cable material is annealed in a protective atmosphere to provide a bright and ductile finished product. The table below outlines the most common cable sheath materials and their maximum recommended operating temperatures under continuous exposure to an oxidizing atmosphere. Custom Sheathed Cable Sensors Custom sensors with virtually any desired combination of special design features can be readily manufactured. Our modern CNC equipped machine shop ensures in-house control of quality and delivery of component parts. Common design variations such as special fittings, flanges and connectors are supplied on a routine basis. Duratherm has produced thousands of sophisticated, special purpose sensors and would welcome the opportunity to quote, design and manufacture any custom sensor your application requires. Junction Configurations Duratherm offers three basic thermocouple junctions. Exposed junctions have the best thermal response but bared junction is unprotected. Grounded junctions offer the next best thermal response and the junction is sealed. Ungrounded junctions feature slightly lower thermal response than the grounded type, but are sealed and electrically isolate the junction from the sensor sheath. Grounded and ungrounded junctions of cable sensors .040 and greater in diameter can be provided with shaped tip configurations to enhance response. Forming Of Cable Material The fully annealed, ductile cable portion of any assembly can be readily formed into any desired configuration. As a general rule, the cable can be formed around a mandrel equal to twice the sheath outside diameter. Note that repeated bending of mineral insulated cable will require additional annealing of the bend area. Ungrounded Radius Tip Grounded Radius Tip Ungrounded Drill Tip Grounded Drill Tip Grounded Flat Tip Ungrounded Flat Tip Exposed Ungrounded Standard Junction Styles Cable Insulation Materials Standard cable insulation consists of standard or high purity magnesium oxide powder. Other insulation materials can be supplied when required. Note that cable insulation materials are normally selected on the basis of high temperature insulation resistance. The ceramic insulation is compacted to near theoretical density during the manufacturing process, resulting in high heat transfer rates and rapid thermal response. Calibration Tolerances All mineral insulated cable sensor materials meet or exceed ANSI standards. "TRUTEMP" cable sensor assemblies meet or exceed the standard tolerances of ANSI Circular MC96.1-1982. Special tolerances meeting the standards of ANSI MC96.1-1982 can also be supplied when required. Style MMID Miniature Industrial Duty Thermocouples Sensor accuracy and reliability are essential to precise temperature control of multicomponent industrial processing systems. Our Style MMID mineral insulated thermocouple with a medium temperature range transition is the economical choice for these demanding applications. These quality thermocouples provide optimum performance in process systems where the lead transition is not exposed to temperatures in excess of its 550F. rating. All alloys used in the cable and leads meet or exceed the ANSI specifications for thermocouple grade wire. The standard Teflon insulated lead system features color coded Teflon insulation over each stranded wire and a protective wrapped and fused Teflon outer cover over the wire pair for additional abuse resistance. The precision welded element and lead connections are epoxy encapsulated into a durable stainless steel transition fitting to form a strong, secure and sealed lead connection system. The thermocouple probe exits the transition through a one inch length of Teflon sleeve which provides a strain relief function that further protects the cable when bends are made in the transition area. The standard epoxy secured lead exit is extremely durable and can be reinforced with integral crimp when additional strength is desired. Most standard configurations of this high performance thermocouple feature cable diameters in the range of .020 to .125 inches and include a grounded junction configuration in a type J calibration. Common options include ungrounded junctions and type K, type T and type E calibration. Additional special calibrations are also available . The standard transition fitting with epoxy encapsulation and teflon leads is limited to a maximum operating temperature of 550F. The 1650F. rated probe portion of the thermocouple should be specified with a length sufficient to clear the transition and leads from areas of intense heat. If the transition fitting and leads must be located in areas which could approach the 550F. limit, consider the use of alternate thermocouple assembly, such as the Style MHID with its 800F. transition. All lead styles are designed to accommodate a variety of lead protection systems including stainless steel wire braid and stainless steel armor hose. These thermocouples can be readily installed into small diameter thermowells, drilled holes or grooves. When required, tabs and other fastening devices can be induction brazed to the cable to simplify their attachment to the component surfaces. 3-27 Style MMID Miniature Industrial Duty Thermocouples Features And Configurations Standard transition dimensions and lead gauges for the most common thermocouple probe diameters are detailed in the table below. We recommend the use of the transitions and leads noted as standard whenever possible, but do offer optional transition sizes and lead gauges to accommodate those applications where tooling space limitations or lead requirements dictate their use. Design options include special calibrations, ungrounded and exposed junctions and a selection of lead protection systems and termination styles. A completed selection of fittings and tabs are available to secure single or multiple thermocouples to the desired component. Selection And Ordering Standard versions of these industrial duty thermocouple assemblies include type J calibration, 304 series stainless steel sheathed mineral insulated cable and a grounded junction configuration. Stock lead systems include duplex Teflon insulated thermocouple grade wire. The most popular thermocouples are stocked as complete assemblies minus the junction and include 14" probe length with 48" and 72" leads. These assemblies, designated Stock in the table below, can be cut and junctioned to customer specifications for same day shipment. To order by product number, replace the codes in the product number example below with your desired specifications. The product code example shown above defines a Style MMID thermocouple with a probe diameter of .025 inches in a type J calibration with grounded junction and 10 inch probe length. A stock transition diameter was selected. A 48 inch lead length was specified in the standard Teflon insulated construction. The standard lead termination for the Style MMID thermocouple features 2 inch split leads with 1/2 inch stripped ends. Alternate termination requirements must be noted on your order. If fastening devices or fittings are required please provide details or contact our engineering department for assistance. Sensor accuracy and reliability are essential to the precise control of temperatures in multicomponent industrial processing systems. Our mineral insulated Style MHID thermocouple with its high temperature lead transition has performed consistently in the most demanding of applications. These high quality thermocouples are manufactured to stringent specifications and have gained a reputation for unsurpassed performance and reliability. All alloys used in the cable and leads meet or exceed the ANSI specifications for thermocouple grade wire. The standard Kapton insulated lead system features color coded Kapton insulation over each stranded wire and a protective wrapped and fused Kapton outer cover over the wire pair for additional abuse resistance. The precision welded element and lead connections are encapsulated in a high temperature electrical cement and housed within a miniature stainless steel transition fitting for maximum durability. The stainless steel sheathed cable portion of the thermocouple is induction brazed to the transition for maximum strength. The lead exit area is further reinforced by means of an integral crimp at the lead end of the transition which secures a protective sleeve and the Kapton insulated lead wire tightly to the transition assembly. Most standard configurations of this high performance thermocouple feature cable diameters in the range of .020 to .125 inches and include a grounded junction configuration in a type J calibration. Common options include ungrounded junctions and type K, type T and type E calibration. Additional special calibrations are also available . The standard transition fitting with electrical cement encapsulation and Kapton leads is limited to a maximum operating temperature of 800F. If the area in the tool where the transition fitting and leads are located is subject to temperatures greater than this 800F. limit, special lead materials can be supplied to further raise operating temperature capabilities. While not as resistant to abrasion as Kapton insulated leads, fi bergl ass i nsul ated l eads i ncrease the maxi mum operati ng temperatures to 900F. continuous. Style MHID Miniature Industrial Duty Thermocouples 3-29 Features And Configurations Standard transition dimensions and lead gauges for the most common thermocouple probe diameters are detailed in the table below. TRUTEMP Cartridge Sensors The TRUTEMP cartridge sensor construction features thermocouple grade wire attached to insulated, thermocouple grade, stranded lead extensions and assembled into a crushable ceramic insulator. This assembly is installed into a high quality tube and then swaged to the final desired diameter. The swaged assembly is then trimmed to the desired length and welded at the end to provide the desired junction configuration. Our swaged cartridge thermocouple design provides a series of high performance capabilities not previously offered by other thermocouple constructions. This high strength sensor design can be equipped with an assortment of optional lead configurations and mounting systems and is ideally suited for application oriented, custom designs. 1 Durable, Flex Resistant Lead Systems. The swaged in style lead extensions are securely anchored within the sensor sheath and exit through a protective ceramic cap. This high performance lead exit design provides maximum durability while maintaining the desired compact size. A variety of lead protection systems in both standard and 90 degree lead exit angles further increase abuse resistance. 2 High Strength Construction. Swaged construction provides optimum mechanical strength. The sensor element, ceramic insulation and sheath are swaged into a dense, high strength mass, resistant to bending and pressure. Sheath wall thickness can be varied to suit application requirements. The large range of sizes permits selection based on application physical requirements. 3 Corrosion Resistant Alloy Sheath. Available sheath materials include oxidation and corrosion resistant alloys. The cartridge thermocouple can be manufactured with a sheath of virtually any malleable alloy. 4 High Temperature Ceramic Insulation. The standard magnesium oxide insulation, available in both medium and high purity, is swaged to near theoretical density. The dense insulation mass formed by the compaction process maximizes sensor thermal and electrical properties. Alternate insulation materials can be used when applications so warrant. 5 High Quality Thermocouple Alloys. Available thermocouple calibrations include a full selection of common base metal alloys, as well as exotic noble metal and refractory thermocouple alloys. 6 Precision Welded Junctions. A complete selection of grounded, ungrounded and exposed junctions are available. While junctions are typically located at the sealed end of the thermocouple, other locations can be provided. Multiple element thermocouple junctions, located at intervals along the length, can also be supplied. This allows sensing of temperature at several locations within an application, simultaneously. 4 2 6 1 3 5 3-31 "TRUTEMP" MINERAL INSULATED CARTRIDGE SENSORS 3-32 Metal Sheathed Cartridge Sensor Specifications And Application Data Cartridge Sheath Materials Duratherm cartridge sensors can be fabricated with a sheath consisting of virtually any malleable metal. The cartridge sheath portion is annealed in a protective atmosphere to provide a sheath ductility. The table in the right hand column outlines the most common sheath materi als and thei r maxi mum recommended operating temperatures under continuous exposure to an oxidizing atmosphere. Custom Sheathed Cartridge Sensors The highly versatile cartridge sensor manufacturing process lends itself to application specific constructions. Cartridge sensors with virtually any desired combination of custom design features can be readily manufactured. Common design variations include special diameters, special sheath wall thi cknesses, multi ple sensors and formed sheath configurations. Special fittings, flanges and connectors are supplied on a routine basis. Our modern CNC equipped machine shop ensures in-house control of quality and delivery of component parts. Duratherm has produced thousands of sophisticated, special purpose sensors and would welcome the opportunity to quote, design and manufacture any custom sensor your application requires. Welding Attachment Procedures The cartridge sensor assembly can be welded or brazed to the application. Care must be taken to avoid melting through the sheath of the small diameter and thin wall cartridge sensors. Grounded and ungrounded junctions of cartri dge sensors can be provi ded wi th shaped ti p configurations to enhance response. Forming Of Cartridge Sensors The annealed cartridge sensor can be formed when required. As a general rule, the cartridge can be formed around a mandrel equal to twice the sheath outside diameter. Larger diameter and heavy wall cartridge sensors can be supplied factory formed. Ungrounded Radius Tip Grounded Radius Tip Ungrounded Drill Tip Grounded Drill Tip Grounded Flat Tip Ungrounded Flat Tip Exposed Ungrounded Standard Junction Styles Cartridge Insulation Materials Standard cartridge sensor insulation consists of standard or high purity magnesium oxide powder. Other insulation materials can be supplied when required. Note that cartridge insulation materials are normally selected on the basis of high temperature insulation resistance. The ceramic insulation is compacted to near theoretical density during the manufacturing process, resulting in high heat transfer rates and rapid thermal response. Calibration Tolerances "TRUTEMP" cartridge sensor assemblies meet or exceed the standard tolerances of ANSI Circular MC96.1-1982. This junction style has the fastest thermal response. Use of this junction style is limited to applications where mechanical abuse or enviornmental conditions will not adversely effect life of the exposed element and insulation. Shielded Exposed Disc End Junctions The shielded form of exposed junction offers slightly less thermal response than the unshielded exposed junction, but does reduce the possibility of mechanical damage to the element. Use of this junction style is still limited to applications where environmental conditions will not cause deterioration of the exposed element and insulation. Grounded Disc End Junctions The grounded junction is formed by welding the sheath and element into a solid mass. This junction is less responsive, but offers protection from mechanical abuse. The closure forms a full seal, resistant to pressures in excess of 100,000 psi. The junction is protected from the sensing environment, thus improving junction life. Ungrounded Disc End Junctions The ungrounded or isolated junction is created by first welding the elements into a junction, then insulating and weld closing the end of the sensor assembly. This junction style provides a measuring junction which is electrically isolated from the sheath. It offers similar levels of mechanical protection and the high pressure seal of the grounded junction with only slightly reduced thermal response. Option "SE" Shaped Disc End Junctions The end of the cartridge sensor can supplied with the standard flat, radius and drill shape junctions, as shown in the ordering data, or can be equipped with any customer required special shape. Tips designed for piercing materials, streamlined shapes to minimize flow restrictions and tips with integral mounting features can be readily manufactured. Please provide a drawing and dimensional requirements when ordering. Option "MS" Multiple Sensor Elements And Junctions The cartridge sensor can be equipped with a number of sensor elements to provide multipoint sensing of process conditions. Multipoint cartridge sensors are useful in monitoring processes where temperature gradients exist but the installation of individual sensors would be difficult. Multiple sensor designs can include multiple grounded or ungrounded junction configurations. Please provide a drawing, dimensional requirements and junction requirements when ordering.
