in offsite modular building.
Caledonian Modular offers a full design, manufacture and installation service for offsite
construction projects from our two manufacturing facilities in Nottinghamshire and East
Yorkshire. Our products range from simple single storey structures through to high rise multi
million pound buildings. In particular we specialise in offering fully bespoke solutions and
high quality designs for clients who require the advantages of offsite construction (program
savings, project certainty, quality control and reduced weather dependency) without
sacrificing architectural design criteria or site utilisation.

Benefits of Offsite Construction


Faster
There are significant programme savings to be achieved using offsite
modular construction. With project start to completion times cut by up to
50%, disruption to clients and the local community is minimised, a particular
benefit in the case of a school or hospital, for example.
Work in the factory can be scheduled to start at the same time as preparing
the site, so the two processes can take place in parallel, resulting in an
accelerated build programme. And because a high proportion of the build
and fit-out is completed in the factory, from internal and external walls and
staircases to fully fitted en-suites, on-site time required for final finishing is
reduced.
Cost-effective
Modular buildings, offering the cost and time saving benefits of offsite
construction, deliver fast, accurate and value for money space solutions
across the industry spectrum. Faster build programmes and less time
spent on site brings sizable savings in labour costs and prelims.
Completing a building in a shorter time scale also means a faster return on
your investment and reduced payback periods.
Sustainable
Offsite construction provides a highly sustainable method of building and
completed projects can achieve high standards of energy efficiency. For its
part, Caledonian Modular is committed to reducing waste as part of the
design process and to recycling up to 96% of waste from our factories and
construction sites. Modular building projects also involve fewer traffic
movements. In one project, a 2,000 bed development provided a 1,290
tonne reduction in CO2 thats the equivalent of planting 5,000 trees.
Flexible
Not simply rectangular boxes, modules can be custom-designed to meet a
wide variety of building sizes and shapes. Faceted modules allow for
curved buildings; awkward shapes around cores can be accommodated
with cutbacks or wedge shaped modules.
The modules welded, hot rolled steel frame can be adapted to suit
individual project specifications, including heights in excess of 20 storeys,
a range of cladding and glazing solutions, and support for structures such
as balconies and walkways.

Our Services
Plan
Involving our experienced design teams from the outset of a project will
ensure maximum value is achieved as it allows the construction process
to be integrated into the building design. This reduces risk and optimises
potential savings at each stage of the design and build.

Design
Modules are designed to maximise factory input and minimise deliveries
to site. Designs can range from one module incorporating five bedrooms
to smaller bespoke modules for plant/ancillary areas. Architectural
features are incorporated into the design, including building shape,
fenestration and curtain walling as well as any bolt on features such as
balconies and walkways
Manufacture offsite
Module frames are erected in the factory in a similar fashion to how they
would be set out on site. The modules are then fitted out with partitioning
and M&E services, decorated, staircases and lift shafts constructed,
windows and doors fitted, all ready for sheeting up before delivery to site.

Transport
Buildings are designed to meet site requirements as well as reducing
transport. A recent study by WRAP identified an 83% reduction in
transport for a modular project compared to a similar traditional build.

Build on-site
Once a stock of completed modules is ready at the factory deliveries can
commence. Around 400m of accommodation can be craned in each
day, so a four-classroom school extension could be delivered in a day or
a 100-bed hotel in less than two weeks.

Commission
Around 70% to 80% of modular buildings are completed in the factory,
many already with their cladding and roofing, leaving just M&E services
to be connected and partitioning and module joints to be finished. Larger
buildings will be clad on site with brick/block/render or more
contemporary claddings, as well as secondary roofs if required.

Caledonian Modular operates out of two sites, one in Newark in


Nottinghamshire and the other in Driffield in East Yorkshire. Between them
these amount to around 600,000 square foot of manufacturing space, in
fifty acres of overall site space, providing one of the largest modular
manufacturing capacities in Europe.

Capacity
The factories operate on highly process driven principles whilst still being
highly flexible and allowing a large variety of module shapes and sizes to
be manufactured under the strictly controlled factory conditions. We have
the capacity to manufacture up to 50 modules per week, an equivalent
building area of 2000m2.
Process
The factory has in place full independent accreditation for both ISO9001
(Quality Assurance) and ISO14001 (Environmental Management) as well
as full Health and Safety Management,. We also undertake a high degree
of waste management within the facilities, achieving 96% waste to recycle
levels within both sites.
Skills
The size of the main factory units allows buildings to be laid out as they will
be on site. This allows the maximum content, including large proportions of
the Mechanical and Electric services to be factory fitted whilst guaranteeing
that the systems will align and operate seamlessly on site. This significantly
increases quality and reduces site time.

In addition to our main modular offsite business our subsidiary, Caledonian
Bathroom Pods also offers a bespoke pod service to the construction
industry. Utilising high strength steel frames they offer industry leading
quality and capability to the very highest standards (5 star plus) for all
sectors.

Steelwork
Our in house steel fabrications business, Trent Fabrications, not only
produces steel frames for both the bathroom pod and modular
manufacturing lines but also fabricates non modular structure, portal frames
and other steel fabrications.

Working in conjunction with Linpave


Building, the Universitys Principal
Contractor, were supplied 80 factory
nished modules for this four storey ofce
facility.
The building was designed as two wings of
modules arranged at 90 degrees to each
other, with 12 modules linking the two wings
over the four oors.

Offering over 2400 m2 of ofces, meeting


rooms and including a full 12 person
passenger lift and feature staircase the
project was ready for occupation only 19
weeks after possession of the site.

Working on an operational airport presented
a number of challenges in delivering 880 m2
of highly bespoke modular building.
The client wanted the maximum ceiling
height possible, whilst also retaining the
ability to add a second floor to the building in
the future.
Following detailed design Caledonian
Modular produced 20 modules of varying
sizes up to 4m wide and 14m long, including
three modules with angled ends.
These were delivered to site in line with the
program and then the final interior fit out
completed. Finishes used include marble
floors, specialist internal glass walls and dry
lined wall finishes along with high end M&E
systems.

As one of the fastest growing providers of 5
a side football facilities in the UK, Power
League are keen to expand their facilities
and offer new facilities on green field sites
as quickly as possible.
Caledonian Modular offered a full offsite
solution for the 5 a side facility, which
includes changing rooms, stores, reception
and bar areas. Delivered in less than 10
weeks, the building included a fully dry lined
bar areas with high degree of fit-out.
This building replicates the look of a
traditional building, with a brick-slip exterior
whilst retaining the advantages and speed
of modular construction.

HMP Whatton is one within a long series

HM Prison Service. This development

independent prison, including cell

The new visits building was built close to


the existing visits building, now
demolished, replacing part of the existing
secure perimeter and creating a new
pedestrian entry for visitors.

The 2 storey building provides 50 open


visits tables, 12 legal visits rooms, 8
closed visits booths and associated
ancillary facilities such as staff ofces,
staff tea room, visitor waiting areas and a
reception.
Particular features include a 5m clear
ceiling height in the visits area and
specially enhanced security measures,
features which demonstrate Caledonians
unique ability to meet bespoke design
requirements.

Preston kitchen is a pre-arranged
commercial kitchen designed to comply
with the NOMS Kitchen Mandatory Guide.
In order to meet the requirements of the
Ministry of Justice guidelines for kitchens
the building was constructed with concrete
floors fitted in the factory.
This allowed an increased level of fit out
to be completed in the factory facility thus
minimising the number of personnel and
time required on site.

The development included a new 128


place A8 cell block, multi-function
reception, farms and gardens building,
extension of gym, kitchen and segregation
block and the refurbishment of the visits,
administration and healthcare facilities.
Modular construction techniques were
used to build the A8, minimising the
amount of time needed on site. Other
techniques, such as the use of panelised
systems, were employed for the remaining
structures to speed the construction
process even further.

As part of the redevelopment of the Bishop


Challenor Catholic Collegiate School in East
London a building was needed to re-house
the boys school whilst a 5 year building
program was undertaken on the main site.

The company manufactured and installed a


three storey building, including lift, staircases
and curtain walling in a 16 week overall
program. This included a 15m wide clear
spanning assembly / recreation hall,
laboratories, classrooms, kitchen and
servery and specialist teaching facilities for
crafts, cookery and science, including all the
specialist t out for these areas.

Comprising 84 modules in three main blocks


and providing over 2500m of buildings, the
company was selected to provide timberframed modular units for this innovative
project in South Wales.

The modules were maximum height and


also include clerestory roofs in the education
block, 56 bedrooms in the accommodation
block and a full kitchen and servery facility.

The detailing of the project was of particular


importance as this involved the use of many
highly sustainable and recycled materials.
This highly integrated approach was very
successful in delivering the project on a
tight, remote site and to the required
timescales.

For Shefeld City Council it was vital that the


new nursery building at Valley Park School
blended in with the existing structure.

To achieve this Caledonian Modular


delivered 14 bespoke modules which were
then brick clad and had a trussed and tiled
roof tted to ensure that the buildings were
indistinguishable.

The project also included ground source


heat pumps and acoustic passive ventilation
systems to improve building environmental
performance. Upon testing the nal
structure achieved both the targeted SBEM
calculations and signicantly exceeded the
targeted air leakage performance.

With a very constrained site and a fully
operational school during the construction it
was essential that the impact of the project
on the pupils and local residents was
minimised.

Using 28 bespoke volumetric units arranged


to deliver the maximum clear internal
spaces the project also incorporated photo voltaic cells and a number of other ecofriendly features including clerestory north
lighting to the dining facilities.
of particular note is an enhanced acoustic
treatment between ground and rst oor to
ensure a high level of acoustics isolation for
the crche facility.

A full, design and build turnkey contract
providing 195 bedrooms over six-storeys.
The contract was all encompassing,
including piled foundations, utilities
supply/connection and construction of an insitu steel framework forming the main in-situ
reception/restaurant area.
Modules formed the meeting rooms at
ground floor level, bedrooms and circulation
areas above and plant rooms at roof level.
Externally the building was finished with a
combination of glazed curtain walling,
composite cladding panels, built-up render
system and cedar weather-boarding.
Details included a raised parapet to conceal
the roof-mounted services and external
plant with the roof formed to fall towards the
central valley gutter.

This 122 bed hotel shows how a modular
structure can be combined with traditional
construction methods to ensure the benefits
of each system are optimized.
At 13 stories overall, the lower four stories
contain car parking, offices, retail and front
of house with modules providing the
bedroom accommodation from level five to
level 12 and roof modules providing plant
rooms and the head of the staircase.
The modules were designed around the
need to provide open plan meeting rooms,
double rooms, family rooms and fully
accessible rooms. Due to the building
configuration a concrete staircase core was
used to allow for the lateral loads on the
building.

The rst Hilton hotel in the UK to be


constructed using modular technology, the
building comprised an in-situ steel frame
forming the ground oor front-of-house

oor Junior Suite bedrooms, with two
modular wings forming the back-of-house
areas and bedrooms over three-storeys.

The building design embraced a whole


series of enhancements to suit the
operator and local Planning conditions
including separate heating/chiller plant, 10
% renewable energy (provided by means
of a biomass boiler), high performance
oor structure and achieved a Good
rating for BREEAM compliance.

Inn Hotels in the UK and the concept of preengineered building enabled Caledonian to
dedicate a fabrications and assembly line to
the Tulip Inn project.

Built over ve stories, this 108 bedroom


hotel incorporates conference facilities,
restaurant and bar and combined modular
bedrooms around an in-situ steel framed
core. External cladding was in site applied
render and panel with the building being
topped off with a gull-wing roof.

This scheme provides the living

Headquarters in Middlesex and forms an
important part of the site wide construction
strategy. The new buildings provide 199
senior ranks en-suite bedrooms and 279
junior ranks en-suite bedrooms, together
with utility and common room areas.

Caledonians scope of work included all


elements of the design, supply and
installation of the external cladding, roof
structure, coverings and complete
mechanical and electrical installations. All
buildings have achieved an Excellent rating
as assessed by BREEAM.

Working with the Regional Prime Contractor,


Carillion Enterprises, Caledonian Modular
was engaged to provide 40 modules
arranged around a courtyard as the new HQ
Building for the Driver School of Transport
at RAF Leconeld.
The building provides around 1500m2 of
useable space with ofces, stores, training
rooms and ancillary spaces. Key features
include a 3.4m structural ceiling height to
provide the appropriate space for the
teaching areas and a high load capacity
oor for fork lift use in the stores area.
Externally the building is clad in a
combination of Trespa, timber and brick and
is fully compliant with the MOD Counter
Terrorism Measures specication.

Wittering base are the new evolved T

bed spaces on the project and delivered
project benets year on year. Data from the
project has also proved that the
maintenance costs of the modular
construction SLAM estate is two thirds of
that of the traditionally built estate.

Paragon Project

This project is the tallest self supporting
modular structure in Europe and comprised
more than 1000 modules to deliver a range
of accommodation across five buildings.
Ranging from four to 17 storeys the project
provided 839 en-suite student rooms and
communal kitchens, 114 en-suite key worker
studio rooms, 44 one bedroom key worker
apartments, 63 two bedroom key worker
apartments.
Caledonian constructed bespoke modular
units for the building structure, tied to
concrete stair and lift cores providing lateral
restraint. Scope of supply included all
modular areas, all internal finishes and
internal furniture.

The mixed scheme development,
providing private sale, shared ownership
and housing association units, occupies
an L-shaped site in between the main
market street in Croydon and an NCP car
park.
Due to the tight nature of the site a 500
tonne crane was used to lift the modules
into place with deliveries taking place at
night.
One of the unusual aspects of this project
was that stair and lift shaft modules were
extended through the concrete plinth to
level -1, which meant that with an in-situ
staircase, instant access was provided to
the modular structure above modular
construction.

University of Sheffield

This large student development near the
centre of town needed to deliver 1,200 study
bedrooms with communal kitchens, studios
& family apartments to a very tight program.
To meet this and minimise costs wider
modules were used, in some cases over 5
metres, allowing five bedrooms with ensuites to be built in to one unit.
A range of shaped modules containing
staircases and lift cores were designed,
including wedges, to alter the orientation of
longer runs, following site boundaries and
adding interest to the development. As a
way of maximising the offsite build, fully
fitted plant rooms were constructed in the
factory within the modules.

For their prestigious Kew Riverside


development alongside the Thames St
James Homes wanted an iconic marketing
suite to emulate the Modernist design of
Mies Van Der Rohe.
Working closely with the architect and the
modular consultant MTech Caledonian
Modular were able to take the style of the
Farnsworth House, built in the 1920s, and
offer a modular solution.

The nished product offered a highly exible


sales environment for the client,
congurable in both single and two storey
formats, whilst also proving that modular
structures do not have to be boring boxes.

As part of the 4.6million refurbishment of


Norwich Market the City Council required
108 new permanent market stalls. Working
with LSI Architects, Caledonian Modular
developed a fully modular solution which
retained the character of a traditional
market with the brightly painted striped roofs
providing a colourful canopy.
The steel-framed modules are tted with
remotely operated steel shutters, ventilation
grilles in the eaves, service ducts and
external brackets to which the retractable
Perspex weather canopies will be afxed.
The market site has varying degrees of
sloping across three elevations, meaning
that the steel supporting legs of the modules
all have to be of different lengths to
compensate for the differing ground levels.

One of the key benets of offsite


construction is the reduced site program,
which in a retail environment translates to
minimal lost revenue when rebuilding an
existing trading site.

Over a period of 5 years the company


produced over 80 petrol station forecourt
shops for a wide range of clients including
Shell, Tesco, Conoco, Jet and Sainsburys.
Varying in size, dependent upon the site
footprint and the trading requirements of the
site, the buildings were designed as factory
complete modules, including cladding, pay
desks, glazed shop fronts and nal roof
structures, with only with jointing and nal
trims and connections being carried out after
installation on site.

For London Transport the company


designed two specialist kiosks for travel
information services and a drivers restroom
for the new Jubilee Line transport
interchange. The architects, Foster and
Partners, required a very high tech look and
this was achieved by the use of a steel
framed unit with proprietary stainless steel
cladding panels
For Virgin Atlantic First Class check in
modular construction offered the only
practical way to achieve this installation as
the works were required to be conducted at
night to minimise disruption to the car
parking facilities at the airport.
